Yesterday while cleaning the bike I noticed moisture in the head lamp, on closer inspection I see that the heat from the globe has melted the inside of the head lamp. I have always used the recommend globes, in fact the one is still the original. The bike is a 2009, has 35k km's and is mainly used for commuting. Anyone else experienced this?

Hi

Seeing the Velcro on the lens - Is it not possible that the "additional" lens cover is too close and not allowing the heat generated to dissipate.

It is the Bright Hi beam which would give off more heat possibly, also there is less surface area being a smaller housing and the plastic of the housing has a lower "melting" point than the glass of the lens.

My lens cover is on my main headlight fitted 3M Dual Locks - So far so good.

Just a theory.

Agreed, I did consider that as the high beam is worse, however both sides are affected and I have never had any cover over the main beam...

But once I thought about it, if you do a long trip on a hot day the whole light would implode frown...

Continuing on Eddy's comment, I drilled 4 (about 9,0mm dia) holes, 2 on the low and 2 on the main beam outer edges of the cover to allow more air to pass the head lamp glass, so far so good, may it last.

Doing some more research I have discovered that this is a common problem, not specific to any year model but I understand that the later models have been modified / improved, need to compare parts to confirm what has changed. First time I have ever seen this on such a low mileage vehicle, "young" vehicle.

Disappointed actually, one would think the quality would be better on such an expensive machine, considering the cost of the replacement.
